Research Abstract

In 2004, the oil on water metalworking fluid is applied for a magnesium alloy precision cutting. Serious issues in magnesium alloy machining are combustion of chips and generation of hydrogen gas. The chips may flam out when the magnesium alloy is machined with oil fluid or in dry condition. An eco-friendly machining system for the magnesium alloy with oil film on water metalworking fluid is developed. Hydrogen gas generation is compared with changing the metalworking fluids. A suitable oil is developed by activating the vegetable oil with maleic acid. It is obtained that the hydrogen gas is hardly generated when the oil on water metalworking fluid with the maleic oil is sprayed on the chips of magnesium alloy. Milling tests with the oil on water metalworking fluid are carried out with the developed machining system. Magnesium alloy parts with high accuracy can be produced safely by the eco-friendly machining system.
In 2005, these research results are presented in congresses, and more safe and recyclable methods are developed for the magnesium alloy machining. In general, the cutting tools are designed for driving the generated chips far away. The magnesium alloy machining system, mentioned above, has a case which encloses the magnesium alloy part, and the generated chips are corrected with vacuum air and compressed to pellets. However, inner wall of the case are cleaned by researchers after the machining test, because very small size chips of magnesium alloy are attached on the wall, and the perfect safety can not be guaranteed. So, a new system where the machined chips are trapped and aspirated in the tool is developed. Tool edge shape of the end mill is newly designed to change direction of the chip flow. The trial end mill is tested on a machining center with a side-through vacuum holder. An clean end milling operation without any chips can be realized.
